Minotauro is a new solution for heat recovery in continuous glass furnaces: common Unit Melter heat recovery systems consist in a double stage metal recuperator made of a tube-nest parallel-flow recuperator and a parallel-flow or counterflow double-shell metal recuperator. In Minotauro hot stage, the tube-nest recuperator is substituted by a more performing ceramic cross-flow heat exchanger. Thanks to a ceramic distributor, combustion air is delivered to the burners at a temperature > 900°C, thus achieving a huge energy saving without digging any regenerator pit and without giving in to side combustion.

minotauro.jpgMinotauro system has mainly been conceived for borosilicate glass production, for this kind of plant, optimum recovered air temperature is about 900-950°C, in order to guarantee an adequate waste gas exit temperature, thus avoiding the borate condensation into the most critical zones of the plant; for different types of glass, Minotauro can be dimensioned in order to reach an higher preheated air temperature.

Glass Furnace Design

Stara Glass excels at the design of glass furnaces thanks to its constant will to improve and its extremely wide technical experitise. Furthermore, Stara Glass considers Customer satisfaction its primary target, and to achieve this goal, the company always creates with Customers a very tight technical cooperation to optimize the work of both companies.

One of the main features that qualify Stara Glass furnace design is the project definition of glass furnace thermodynamic performance, not just as a simple addition to structural design. This approach is based on the long standing experience in heat balance calculations on working furnaces. This activity has been done either on the furnaces directly designed and built by Stara Glass or designed and built by other producers, and in any case it is aimed at evaluating the energetic performance of glass furnaces.

Glass production is a plurimillenial activity but nowadays hardware and software developments allow us – and energy cost force us – to study the problematics of our activity at a much deeper level.

Stara Glass designs every type of industrial glass furnace, regenerative furnaces (End Port, Side Port), recuperative, electrical, oxy-fuel, for the production of any type of glass and similar (soda-lime, borosilicate, opal, sodium silicate; containers, perfumery, glass tube, glass fiber, glass bricks, insulators, etc.)

Stara Glass lays down its projects by means of aided design tools that are developed by its technical team, which:b5_avanforno-5.gif

•incorporate a large database of materials including relevant main thermo-physical characteristics and their costs which are constantly updated

•calculate the heat balance of the furnace

•allow to dimension heat recovery systems for all furnace types (EP, UM, CENTAURO)

•calculate the furnaces building and managing costs

When a furnace project has been laid down according to the relevant report, the 3-dimensional model is realized and all the drawings are generated from it.
Stara Glass prefers to use a 3D modeling instead of the 2D CAD because:

•the realization times do not change

•the possibility of error in plan laying down and volume computing drastically decreases

•any variation in the model is automatically transferred to the plans and to the relevant dimension notes

•in addition to plans, the Customer receives an explorable 3D model of the furnace, without the need of buying any software or license

•modern modeling programs are implemented with many applications allowing Stara Glass designers and researchers to perform structural computing and calculations about thermo-fluid dynamics directly on the model

Stara Glass Technical Department and Research and Development Department are constantly involved in updating Stara Glass Construction Standard, which defines the solutions we consider optimal, from a structural and thermodynamic point of view. These solution are applied in absence of specific design restrains. Stara Glass design philosophy anyway always foresees a direct dialogue with mangers and technicians of the plant to design in order to identify the best solution from the most macroscopic aspect to the least detail of the furnace.

Centauro System

- An innovative hybrid system forheat recovery in glass furnaces

- A brilliant and cost-effective solution to solve the most frequent problems related to a conversion from Unit Melter to End Port

- The ideal tool to maximize the efficiency of an End Port designed for a pull lower then the needs of the market

The constant growth of energy costs and the more and more restrictive standards on emissions are strongly steering the glass industry towards maximization of thermal recovery efficiency. The conversion to End Port is weighed up for every Unit Melter furnace by evaluating all involved burdensome changes in the layout, required by the installation of a chambered furnace. In the End Port furnaces the lack of technical space for chamber enlargement often involves the erection of multiple chambers and/or the need of a wider usage of electrical boosting as a source of heat.

Through an analysis of the air and waste gas temperature trend in a regenerator, it can be observed that this works at a preheated air temperature lower then 800°C - compatible with metal exchangers - for the greatest part of its height (60% about).

It is subsequently possible to assume that an important part of the heat exchange system could be replaced by a simpler, cheaper and - namely - more flexible metal exchanger.

The Stara Glass patent is therefore about a hybrid regenerative/recuperative heat recovery system designed for the performance of a chamber funrnace ensuring several additional advantages:

- Lower use of refractory materials

- Lower overall vertical dimensions of regenerators

- Possibility of cleaning by mechanical means in the condensation zone

- Decreasing of dead periods during inversion cycle.

Centauro is a new concept-based furnace offering better efficiency and cost-performance than both End Port and Unit Melter furnace. Furthermore, it provides a key solution to rebuild an existing furnace by minimizing its erection costs and improving energy performance.

Keeping under control the costs of refractories and construction works, a UM furnace can be converted to Centauro by modulating the regenerator height and designing the metal recovery system layout according to the real needs of the plant.

Centauro allows to optimize thermal efficiency in EP furnaces with undersized chambers as well as to eliminate the second chamber in double-pass regenerative recovery systems and all relevant problems about thermo-fluid dynamics.

The above advantages are not the only benefits ensured through the new Stara Glass technology.

SNCR (Selective non-catalytic reduction)
All Stara Glass hybrid heat recovery technologies, Centauro, Minotauro and Ciclope, can be dimensioned in order to achieve, in the duct leading waste gas from ceramic to metallic part, a temperature window which is compliant with the usage of a non-catalytic system for NOx abatement. This way, it is possible to face the more and more restrictive laws about nitrogen oxides industrial production avoiding the significant costs and plant complications that are related to the setup of a SCR (Selective Catalytic Reduction) system.

Heat balance

Stara Glass' personnel is highly qualified in the working out of the heat balance on operating plants.
The heat balance is a 3-5 days campaign for measurement of temperature and pressure values and for chemical analyses. These mesurement operations are meant to obtain data that, after an adequate analysis, provide an important evaluation about the furnace efficiency.
For a good control of the furnace and in order to maximize its thermal efficiency, it is very important to perform a regular calculation of its heat balance.
Stara Glass has all the equipment necessary to perform a heat balance (suction and contact thermocouples, absolute and differential pressure measurers, chemical analyzers, etc.); the Customer is only required to put a common compressed-air line and a cold-water line, at Stara Glass technicians’ disposal, for use and cooling of its equipment.
Often, during the last day of heat balance measurements Stara Glass technicians are already able to give the personnel of the glass factory several precious advices to increase the life and/or the efficiency of the plant.
After an analysis of the data reported, the results of the heat balance are submitted to the technicians of the glass factory, together with a range of different solutions, calculated to improve the plant performances in short time and, further, for the next rebuilding campaign.
